The exhaust pipe carries combustion gases from the manifold, through the catalytic converter and silencer, and out through the tailpipe. Exhaust pipes are one of the most corrosion-prone components on a vehicle — road salt, condensation, and thermal cycling cause them to rust from the inside out, leading to leaks, increased noise, and failed MOT tests.
A typical exhaust system runs from the front pipe (which bolts to the manifold) through the middle section (which houses the catalytic converter on most vehicles) and back to the rear silencer and tailpipe. Each section is joined with clamps or flanges and flexible couplings. The front section closest to the engine experiences the highest temperatures and the most severe thermal expansion cycles.
Stainless steel exhaust systems last significantly longer than mild steel equivalents but cost more. Aluminised mild steel is a middle-ground option. When replacing a section, matching the material to the rest of the system reduces the risk of galvanic corrosion at the joints.
The most common failures are at joints and flexible sections, where movement, vibration, and condensation concentrate corrosion. Flexi-pipes — the braided stainless section in the front pipe — fracture with age and cause a characteristic blowing exhaust sound that is often loudest when the engine is cold and the metal has not yet expanded to close small cracks.
Exhaust clamps and hangers also corrode and snap, allowing sections to drop and contact the underside of the car, causing rattling and further structural damage. Inspect hangers visually whenever the exhaust is being serviced.
Renew all gaskets, clamps, and hanging rubbers when replacing an exhaust section — reusing old fixings is a false economy that frequently leads to early re-failure. Apply exhaust assembly paste or copper-based anti-seize to flange threads to prevent seizure.
